iHs A three-man team in a workshop measuring just 150 sq m has turned
into an international operation producing innovative suspension systems.
Today KW employs over 100 people at various locations, and has at its
disposal over 8,500 sq m of factory space. The range of goods and services in 2004 includes over 1,650 applications. The number of units sold
has displayed a similarly dynamic trend, from the originally scheduled 50
coilover suspension systems in 1995, to over 50,000 springs and suspension
sets in 2003.
П La petite equipe de trois collaborateurs, travaillant sur une surface
d'exploitation de 150 m2, que nous etions au depart, est devenue un consortium operant au niveau international dans ie domaine des systemes de
chassis innovateurs. Aujourd'hui, KW emploie plus de 100 collaborateurs sur
plusieurs sites et dispose d'une surface d'exploitation de plus de 8.500 m2.
Le programme de livraison contient en 2004 plus de 1.650 applications. Le
nombre d'unites vendues s'est egalement developpe de facon tres dynamique, passant de 50 chassis filetes projetes au depart en 1995 a plus de
50.000 ressorts et kits de chassis en 2003.

I" ] Da un piccolo team di tre colleghi che lavoravano in uno spazio di 150 m2 ё nato
un gruppo industriale operante a livello internazionale nel settore sistemi innovativi di
sospensione. Oggi la KW impiega piu di 100 persone in diversi stabilimenti e dispone
di una superficie di oltre 8.500 m2. La gamma 2004 comprende piu di 1.650
applicazioni. Anche il numero delle unitd vendute ha avuto un forte incremento
passando dai 50 kit di sospensioni regolabili nel 1995 agli oltre 50.000 kit di molle e
sospensioni nel 2003.

Ш Today in the two assembly departments, .Shock Absorbers" ond „Suspension struts/
Suspensions", all the products dre manufactured „just in time" using flexible assembly
processes. A well thought-out system of sub-assemblies and individual parts is assembled
at the flexible assembly stations by means of state-of-the-art computerized structures dnd
processes to create the finished end product. Similarly, short run and custom suspension
solutions are also produced in quickly and efficiently, in small and medium qudntities.

tous les produrfs sont fabriques aujourd'hui par des processus de montage flexibles«just in
time». Pour obtenir le produit final, un systeme elabore a base de modules et de pieces

s Our own .Production" facility primarily produces the Mowing sub-assemblies: stainless steel tubes/
casings, aluminum parts and piston rods. The aim is to create flexibility so that we can respond to
rapidly changing requirements This enables us to launch new products on the market quickly and
efficiently and to safeguard our special production expertise. The plant is equipped with the latest
CNC-controlled machining devices.

3s Millions have been invested in the past two years in this switch to unmatched quality. Following comprehensive materials and strength testing to determine the alloy and the dimensions of the row stainless steel material, we then had

of Esslingen, a total of 9 products from 6
different manufacturers were subjected to
quality testing in December of 2002 in the form
of a salt spray durability test in accordance with
DIN 50021 SS. The object of this testing was to
compare corrosion resistance of the various
systems under consideration of environmental
influences such as salt water. During the test
simulation of over 418 hours, the samples
were inspected at regular intervals, whereby
the corrosion resistance of piston rods and
threaded struts were evaluated, as well as the
adjustability of the aluminum spring collars.

An increase in the damping force supports the vehicle even during
compression, thereby preventing pitch, roll and notably improving
cornering behavior. In association with independent adjustable
rebound absorption the experienced driver has all the parameters
required for effective suspension

Ш For custom conversions, KW Coilover Suspension Systems are available as an extreme lowering ktt for show and racing vehicles that will not be driven on the open road. The additional lowering is made
possible by modifying the coilover components of the suspension struts. The spring preload, damper power and helper springs are some of the modified components. In the "VA-30" design, shortened
custom suspension strut housings are used for increased dampening power for lower applications.

Applications
The double-adjustable KW competition racing suspension
systems are primarily designed for use in most motorsport,
such as slalom events, hill climbs, road rallies, longdistance
races and driver training on the legendary Nordschleife, the
northern loop of the Nurburgring. They are notable for their
outstanding price/performance ratio and their ease of use.
In addition to the complete solutions listed below, we also
produce customer-specific racing suspension systems. For
production car motor sport and for the driver with sporting
ambitions we also offer these motor-racing solutions with
a TUV certificate, or supply the appropriate certification for
individual approval.
The triple adjustable KW competition racing shock absorbers and racing suspensions are designed for
professional motor sport, requiring a well-founded knowledge of racing car suspension. We offer solutions for every area of motor sport (rallying, circuit racing, slalom, hill climb) and for every vehicle. The
shock absorbers can be produced in a large number of different casings, aluminum, as well as various
guide technologies (plain bearing or linear ball bearing solutions). In addition to the complete ready
developed and successful solutions employed worldwide, we can produce almost every type of shock
absorber and suspension system to the customer's
own specifications.

Structural design
The structural design of the struts and shock absorbers takes
into account the installation conditions in production cars.
That means that the casings are appropriately shortened in
order to use the max. travel, limited by the suspension design.
Restrictions are, however, made in this context for Group N
and rally cars in particular, which require a design to within
plus or minus 30 mm of standard production height. All
the relevant installation dimensions are listed on the
Internet at WWW.kW-racing.de. The machined
section of the piston rods corresponds with that of
standard shock absorbers, with the result that the
suspension systems can be used with standard top
mounts. When our special aluminum racing support
bearings are used, we also supply all necessary adapters.
The complete racing suspension systems include all the parts
required for adapting springs and shock absorbers. High-tensile
racing springs are supplied.
The design and the overall lengths are determined by the
installation conditions or the specifications of the race series in
question (such as DTC, ETCC), All shock absorbers are designed
to accept top mounts with spherical bearings. Top mounts must
be supplied for the installation of McPherson struts, or ordered
from the table below. Standard top mounts or specially ho
motogated designs can be used, if the internal diameter
of the bearing is at least 14 mm. McPherson struts are
produced exclusively upside down, and it is possible to
use different systems for bearings and guides, depend
ing on the purpose of the application. We differentiate
essentially between standard plain bearings and the
unique linear bail bearing solution for the reduction
of guide friction. The compensator reservoir is connected to the shock absorber with aspecial high
pressure hose. All connectors are equiped with
special rotary compensators. In the case of applications
without wheel guidance (e.g. non McPherson, rear axle or
double wishbone) the reservoir can also be fitted directly on
the shock absorber. The following racing suspension systems
are supplied with high-tensile racing springs and all the spring
adapter parts.

The high-tensile springs supplied do not correspond with the equipment of
our TUV-tested coilover suspension systems. All the spring ratings used are
values based on experience, which we have determined both in our own
road tests and in cooperation with our customers and our racing service. As
tuning philosophy varies significantly in the case of vehicles with front-wheel
drive, different springs from those on the list can be supplied on request (see
www.kw-racing.de for technical data). In the case of big deviations from
our recommendation it may be necessary to adapt the shock absorbers,
pre setting.
The items supplied include a set of high-performance racing springs, helper
(tender) springs and ail the aluminum adapter parts for fitting the high-tensile
spring steel racing springs.
The advantage of these springs over conventional racing springs is the significantly more stronger and high tensile material that is capable of compensating for the dynamic loads imposed on them with shorter or softer springs
(if necessary) as well as a reduction in the unsprung mass of up to 30% from

In the motor racing range listed below we use our twin-tube racing
shock absorbers, adjustable in both compression and rebound
mode. The damping forces can be set independently of one another, at the piston rod end or on the base of the casing respectively.
The shock absorber setup differs significantly from that of our road
suspension systems, and the setting range has been adapted specifically to meet the requirements for use in motor racing, for the particular vehicle. It is not just the absolute damping forces that are significant for the design
but also the course
of the characteristic
damping curves, particularly in relation the
spring ratings used.

In the motor racing range listed below, we use a mono-tube
gas shock absorber with a compensator reservoir, adjustable
in rebound and compression mode (compression separately
for low and high speed). The damping forces can be set
independently of each other. Whereas the rebound adjustment is carried out at the top end of the piston rod, the
compression damping is set by means of two adjusting
screws on the separately mounted compensator reservoir. The unique needle valve technology is essentially
different from conventional valve technology, offering
a large number of parameters in order to achieve a
truly customized and competitive setup. The wide
and effective ranges of adjustment make it possible
to react to changing track conditions and to tune
the vehicle almost exclusively by adjustable shock

the shock absorber system extremely stable and
insensitive to temperature changes.

Rebound adjustment
Rebound adjustment is done by setting the spindle on the piston rod
end. The rebound mode primarily controls oscillation of the vehicle's
bodywork, but also has an effect on handling, particularly the low speed.
Adjustment of rebound damping might be necessary when the spring ratings are changed. The infinitely adjustable rebound setting has a very large
range of operation.
Rebound adjustment is made at the end of the piston rod. Either with and
alien key, or a small pin. The setting spindle operated in this way changes the
position of the contoured needle in the spring pre-tensioned annular valve. This
unique solution enables almost practically any rebound mode characteristic
to be achieved, up to the highest piston rod speeds. There is practically no
limitation to the possible applications, and the technology can be used for
designs that are either directly connected to the wheels or mounted to a
certain ratio of the wheel movement.
Low Speed compression adjustment
The compression adjustment is done at the bottom end of the shock absorber at our patented
valve. The large number of settable parameters
for this valve permits it to be set up for almost any
application. The unique low-speed compression
adjustment makes this technology significantly
different than any other system. In this damping
range the vehicle's road-holding is significant influenced. Raising the damping force supports the
vehicle as soon as the springs start to compress,
thus preventing rolling and pitching movements.
The response when cornering is noticeably improved. Because of the independent and separate
adjustable compression and rebound damping,
actually the race driver is able to setup the car
directly via the dampers.
Low-speed compression mode adjustment is
effective at low to medium shock absorber speeds,
and has a significant effect on the cornering behavior
of the vehicle (over/under-steer). The feedback from
steering movements is also strongly influenced by
this. The click adjustment has 12 positions on the
compensator reservoir, covering a very wide range
of operation.

High-speed compression adjustment is effective at
medium to high compression speeds of the shock
absorber. The 12 positions click adjustment is similarly
done on the reservoir, and this enables you to gain
maximum grip in fast comers, road-holding after running over a bump, and also when driving over curbs
or rumble strips. The maximum bump force is limited
at the top end by a pre-configured blow-off valve,
which prevents impact on the bodywork.

Racing top mounts for 2-way and 3-way adjustable racing suspensions
KW competition top mounts are produced from high-strength aluminum, anodized and supplied exclusively with top-quality bearings. For the most
parts it is possible to make camber and castor action corrections with bearings, if it makes sense. In some cases standard top mounts are converted,
or welded elements are used to assemble spherical bearings to suspension struts and shock absorbers. Racing top mounts are always supplied with
the fitting materials required for the shock absorber system. The bearings can be used for both 2-way and 3-way adjustable shock absorbers and

The suspension systems are classified according to the purpose for which
they are to be used, and are listed under „Circuit" or „Rally" in the application
list. The racing suspensions designed for „Circuit „ enable the vehicle to be
lowered by 50-100 mm, and cannot under any circumstances be used for
racing cars that permit only a standard height or minimal lowering. These
suspension systems are designed to be used for slaloms, hill climbs, circuitracing events and long-distance races, but also for racing driver training
and tourist drives on the northern loop of the Nurburgring. The suspension
systems listed as „Rally" are designed for an adjustment range around the
standard vehicle height (+/- 25 mm) and can be used for both Group N
cars and rally cars, (please note: these shocks are not designed to run an
hard gravel stages).
The suspension systems are classified as with the double-adjustable
suspensions into «Circuit" and „Rally"- There are, however, some solutions
developed for particular race series, (e.g. DTC, DPM, ETCC)
The design of the suspension struts is indicated in the following table.
Essentially we differentiate between the upside-down MacPherson strut
designs that are either fitted with standard plain bearings and are 40 mm
or 45 mm in diameter, or our special linear bearing products with shock
absorber casings that are 40 mm in diameter. There are also coilover shock
absorbers with adjustable spring plates, for the use of racing springs and
single, unthreaded shock absorbers.
